1. Calculation Scope & Governing Equations

This module sizes continuous multi-component distillation columns using the classical Fenske-Underwood-Gilliland (FUG) shortcut methodology and Kirkbride feed stage correlation.

$$N_{\text{min}} = \frac{\ln\left[ \left(\frac{x_{LK}}{x_{HK}}\right)_D \cdot \left(\frac{x_{HK}}{x_{LK}}\right)_B \right]}{\ln(\alpha_{LK,HK})} \quad \text{(Fenske Equation)}$$
$$\sum_{i=1}^C \frac{\alpha_i z_{i,F}}{\alpha_i - \theta} = 1 - q, \quad R_{\text{min}} + 1 = \sum_{i=1}^C \frac{\alpha_i x_{i,D}}{\alpha_i - \theta} \quad \text{(Underwood Equations)}$$
$$\frac{N - N_{\text{min}}}{N + 1} = 1 - \exp\left[ \frac{1 + 54.4 X}{11 + 117.2 X} \left(\frac{X - 1}{X^{0.5}}\right) \right] \quad \text{where } X = \frac{R - R_{\text{min}}}{R + 1}$$
$$\frac{N_R}{N_S} = \left[ \left(\frac{z_{HK}}{z_{LK}}\right)_F \cdot \left(\frac{x_{LK,B}}{x_{HK,D}}\right)^2 \cdot \frac{B}{D} \right]^{0.206} \quad \text{(Kirkbride Feed Stage)}$$

2. Standard Parameters & Column Design Rules of Thumb

Parameter Recommended Industrial Rule Engineering Rationale
Operating Reflux Ratio ($R$) $1.15 \times R_{\text{min}}$ to $1.30 \times R_{\text{min}}$ Minimizes lifecycle CAPEX + OPEX (reboiler utility cost).
Overall Tray Efficiency ($E_o$) 60% – 80% (O'Connell Correlation) Converts theoretical stages to actual mechanical trays.
Tray Spacing 450 mm – 600 mm (18 – 24 in) Allows internal maintenance access and downcomer foam disengagement.
Column Flooding Margin 75% – 82% of flooding velocity Souders-Brown vapor velocity limit to prevent jet entrainment.

3. Engineering Assumptions & Boundary Limits

  • Constant Molar Overflow (CMO): Assumes equimolar latent heats of vaporization throughout the rectifying and stripping sections.
  • Key Components: Requires explicit designation of Light Key (LK) and Heavy Key (HK). Non-key components are assumed to distribute according to relative volatilities.

About This Tool

Continuous fractional distillation is the primary thermal separation operation employed in chemical refineries, petrochemical complexes, and solvent recovery plants. This calculator models binary distillation using rigorous stage-by-stage equilibrium calculations, real-fluid activity coefficient thermodynamics (NRTL and Wilson models), and hydraulic tray rating to establish minimum stages, operating reflux ratio, and hydraulic column dimensions.

1. Thermodynamic VLE Modeling: NRTL & Wilson Equations

Real chemical mixtures frequently exhibit significant non-idealities due to molecular polarity and hydrogen bonding (such as methanol-water, ethanol-water, and acetone-water). To predict accurate vapor-liquid equilibrium (VLE), ChemProCal employs the modified Raoult's law formulation incorporating liquid-phase activity coefficients (γi):

$$ y_i P = x_i \gamma_i P_i^{sat} \Phi_i $$

Where P is total system pressure, xi and yi are liquid and vapor mole fractions, Pisat is the pure component vapor pressure determined via the Antoine or extended DIPPR equation, and γi is calculated using either the NRTL (Non-Random Two-Liquid) or Wilson model.

The NRTL equation expresses Gibbs excess energy through interaction parameters (τij) and non-randomness parameter (αij):

$$ \ln \gamma_1 = x_2^2 \left[ au_{21} \left( rac{G_{21}}{x_1 + x_2 G_{21}} ight)^2 + rac{ au_{12} G_{12}}{(x_2 + x_1 G_{12})^2} ight] $$

Where $G_{ij} = \exp(-lpha_{ij} au_{ij})$. This allows accurate determination of relative volatility (α12) across the entire boiling temperature range, capturing azeotropic boundaries and pinch zones.

2. McCabe-Thiele Method & Operating Line Equations

Under the assumption of Constant Molar Overflow (CMO), the stage-by-stage material and energy balance is evaluated across three primary operating lines:

  • Rectifying (Enriching) Section Operating Line (ROL): $$ y_{n+1} = rac{R}{R + 1} x_n + rac{x_D}{R + 1} $$ Where R = L/D is the external reflux ratio and xD is distillate overhead purity.
  • Feed Thermal Condition (q-Line): $$ y = rac{q}{q - 1} x - rac{x_F}{q - 1} $$ Where q represents the heat required to convert 1 mole of feed into saturated vapor divided by the molar latent heat of vaporization (λ). For subcooled liquid, $q > 1$; for saturated liquid (bubble point), $q = 1$; for partially vaporized feed, $0 < q < 1$.
  • Stripping Section Operating Line (SOL): $$ y_{m+1} = rac{ar{L}}{ar{V}} x_m - rac{B}{ar{V}} x_B $$ Connecting the bottom reboiler composition (xB) through the feed stage intersection with the rectifying line.

The minimum reflux ratio ($R_{min}$) is evaluated at the pinch point where the rectifying line intersects the equilibrium curve. Industrial columns typically operate at an economic reflux ratio of $R = 1.15 ext{--}1.30 imes R_{min}$ to balance capital expenditure (column height) against reboiler utility consumption.

3. Hydraulic Sizing & Column Flooding Limits

A column must maintain stable hydrodynamic vapor-liquid contacting without entrainment flooding, downcomer backup, or weeping. The vapor flooding velocity ($u_F$) is calculated using the classical Fair correlation (Souders-Brown approach):

$$ u_F = C_{sb} \sqrt{ rac{ ho_L - ho_V}{ ho_V}} \left( rac{\sigma}{20} ight)^{0.2} $$

Where $C_{sb}$ is the capacity factor dependent on tray spacing ($t = 450 ext{--}600 ext{ mm}$) and the flow parameter $F_{lv} = rac{L}{V}\sqrt{ rac{ ho_V}{ ho_L}}$, and σ is liquid surface tension (mN/m). Columns are sized to operate at $75\% ext{ to }80\%$ of flood velocity, determining the active bubbling area and nominal shell diameter ($D_c$).

Frequently Asked Questions

How is the optimal feed tray location selected?
The optimal feed stage is located precisely where the McCabe-Thiele stepping transitions from the rectifying section operating line to the stripping section operating line at the q-line intersection. Introducing feed at any other tray causes composition pinching and increases the required reflux ratio.
What is the difference between ideal relative volatility and non-ideal VLE?
Ideal systems assume constant relative volatility (alpha) and obey Raoult's law. Polar systems like Methanol-Water exhibit strong hydrogen bonding causing activity coefficients to deviate from 1.0. Failing to use an activity model (NRTL/Wilson) leads to under-sizing the column height by 20% to 40%.
What tray efficiency should be used to convert theoretical stages to actual trays?
The O'Connell correlation relates overall column efficiency (E_0) to liquid viscosity and relative volatility. For light hydrocarbon and alcohol-water systems, overall tray efficiencies typically range from 65% to 80% for sieve trays and valve trays.
